How to Store and Transport Cosplay Armor Without Damage

The build is done, the convention is over, and you have a collection of beautifully finished armor pieces that took months to complete. Most builders at this point put the pieces in a garbage bag, shove them in a closet, and pull them out six months later to find a paint crack, a dented pauldron, and a Velcro patch that's full of carpet fibers.

Armor that lasts years rather than months is armor that was stored and transported correctly. None of it is complicated. It just requires a few decisions that most builders don't make until after something breaks.


Why Storage and Transport Matter

The enemies of finished armor are: pressure, UV light, humidity, heat, and impact.

Pressure from stacking pieces, compressing them in a bag, or setting heavy things on top of them causes permanent deformation in softer materials and paint cracking in rigid ones.

UV light fades pigments over time. Direct sunlight on finished armor causes paint color to shift noticeably within months, especially on lighter colors.

Humidity is the most variable threat. High humidity can cause adhesive joints to soften and separate over time. Low humidity can cause materials to dry and become more brittle. A stable indoor environment is fine for most armor; attic or garage storage is not.

Heat is specific to plastic materials. Thermoformed ABS has a much higher tolerance for ambient temperature than EVA foam, which can warp at temperatures common in parked cars and enclosed storage spaces. Don't leave foam armor in a car in summer.

Impact during transport breaks things. This is the most preventable threat and the one most often ignored.


Between-Use Storage

For armor you're not transporting, the goal is stable conditions and no pressure on finished surfaces.

Material-specific considerations:

Thermoformed ABS: Very stable material for storage. ABS holds its shape at normal room temperatures, doesn't absorb humidity, and isn't affected by typical indoor UV exposure through windows. Store pieces individually (not stacked face-to-face without padding) and the paint will last for years without special treatment.

EVA foam: More sensitive than ABS. Foam can deform under sustained pressure. Don't store foam pieces with weight on them. Foam is also more sensitive to extreme temperatures; avoid attics, garages, or any space with temperature swings.

3D printed armor at high infill: Brittle without impact protection. Even without pressure, printed pieces stored where they can be knocked over and dropped are at risk. Support pieces on a stand or in a padded container.

Hanging vs. shelving: Hanging armor pieces (on wall hooks or a costume rack) keeps them accessible and pressure-free. This works well for helmets with chin hooks, for chest pieces on broad S-hooks, and for full costumes on padded hangers. The limitation is space; most storage situations favor shelving.

Shelving approach: Store each piece with a layer of acid-free tissue paper or bubble wrap between it and any surface it rests against. Keep pieces face-up whenever possible; a finished exterior surface resting on a shelf edge risks scuffing.


Display vs. Storage

For armor you're proud of and want to see, display is often a better option than storage. A properly mounted piece on a wall or stand is protected from the pressure and impact risks that closet storage creates, while also being available as a reference when you want it.

Wall mounting: Floating shelf brackets, dedicated armor display mounts, or simple wall hooks work well for helmets and smaller pieces. Use cork or foam padding at contact points to protect paint. Avoid direct sunlight from windows.

Mannequin or stand display: For chest plates, full torso setups, and larger assemblies, a mannequin form or custom stand keeps everything positioned correctly and protected. Prop display forms are available in a range of sizes from costume suppliers.

UV protection for display: If your display pieces are in a room with strong natural light, UV-filtering window film or UV-blocking display cases protect the paint and materials from long-term light damage.


Packing for Conventions

Getting armor to and from a convention without damage requires the right containers and the right packing approach.

What not to use: Plastic garbage bags, cardboard boxes without padding, soft luggage without internal structure, reusable shopping bags. All of these put your pieces at risk from impact, compression, and abrasion.

What to use:

Hard-sided cases: Pelican cases, SKB cases, or similar impact-resistant hard cases are the gold standard for transporting finished armor. Line the interior with custom-cut foam (available from foam suppliers or from the original packing of camera equipment). Custom-cut foam holds each piece in a defined position and prevents movement during transport.

Hard-sided luggage: Rigid exterior suitcases (Samsonite-style hard shell) work well as a less-expensive alternative. Line with foam sheets and pack pieces snugly so they don't shift.

Soft-sided padded bags with internal structure: Camera bags, drum hardware bags, and sports equipment bags designed for rigid items have internal padding and structure that standard luggage doesn't. Check dimensions against your largest pieces before buying.

Packing approach:

  • Wrap each piece individually in bubble wrap, foam sheets, or acid-free tissue before placing in the case
  • Place the heaviest pieces at the bottom (or the lowest point in a case that travels on its side)
  • Fill gaps between pieces with crumpled tissue or foam offcuts to prevent shifting
  • Nothing should move when you shake the closed case
  • Pack helmets with the interior filled with crumpled tissue to maintain the dome shape and pad the visor

Travel by Car vs. Airline

Car transport gives you full control. Hard-sided cases or padded bags go in the trunk or cargo area, never in a seat footwell where they can be kicked. Pieces should be packed so they don't shift during acceleration, braking, and turns. A cargo net or luggage strap across the case in the cargo area is worth using.

Summer car transport requires specific attention. Interior car temperatures in direct sun can reach 60°C (140°F) or higher. EVA foam deforms at temperatures well below this. Even ABS, while more heat-resistant than foam, can soften and deform at sustained high temperatures. Do not leave packed armor in a parked car in summer. Transfer cases to an indoor space at each overnight stop.

Airline transport is the more complex situation.

Checked baggage: Hard-sided cases checked as baggage are generally fine. Use TSA-approved locks. Flag the case externally with an "FRAGILE" label (this has some effect; it doesn't prevent all rough handling). Pack for the assumption that the bag will be handled carelessly because it will be.

Carry-on: Smaller pieces (single helmet, forearm guards) in a carry-on are much safer than checking them. A hard-sided carry-on case protects the pieces while keeping them in your control. Check airline size limits before packing.

What cannot be carried on: Rotary tools, spray cans, and any other items on airline prohibited lists. Ship your repair supplies separately or buy consumables at the destination if you're traveling far for a major convention.


The Convention Repair Kit

Covered more completely in our convention survival guide, but the basic kit to bring to every convention:

  • Pre-cut industrial Velcro strips with adhesive backing
  • Starbond super glue (small bottle)
  • Matte duct tape in colors that match your armor
  • Safety pins (multiple sizes)
  • Scissors or small knife
  • Blister pads and athletic tape

Keep this in a small bag separate from your main armor transport. If your case goes to bag check, the repair kit stays with you as a carry-on item.


Piece-by-Piece Considerations

Helmets: The most complex piece to transport. The dome can crack under impact or crushing pressure. Pack with a rigid-walled case and foam support around the exterior. Fill the interior cavity with crumpled tissue to maintain dome shape and protect any interior padding or electronics.

Chest and back plates: Large, relatively flat pieces. Stack with foam padding between each piece if you're transporting multiple. Keep finished exterior surfaces face-up or protected with a foam sheet.

Shoulder pauldrons: Often irregular shaped and the most likely to be damaged by compression from other pieces. Pack separately with foam padding on all sides.

Limb armor: Lighter and more compact. Forearm guards, shin guards, and knee pieces can be grouped in a padded bag or wrapped individually in bubble wrap within a larger case.

Small detail pieces: Small accent pieces are the easiest to lose and easy to crush under larger pieces. Bag them separately in a clearly labeled pouch and pack the pouch last, on top of everything else.


The armor you've put significant time and money into building deserves storage and transport that matches that investment. A $30 hard-sided carry-on case has saved far more than $30 worth of paint work for builders who made the switch.
