
Convention Survival Guide for Armor Cosplayers
Building the armor is the part most people plan for. Wearing it for eight hours on a convention floor is the part that surprises almost everyone.
If you've never worn a full armor cosplay at a convention before, here's the honest picture: conventions are physically demanding environments. You'll be standing for hours, navigating through dense crowds, sitting in panel rooms with no space, posing for photos every few minutes, and doing all of it in gear that was built to look good rather than to be practical. The gap between "looks incredible on a mannequin" and "wearable for a full day" is significant, and most of it comes down to choices you make during the build, not on the day itself.
This guide is what to build for, what to pack, and what to do when things go sideways.
The Convention Armor Problem
Here's the failure mode most people hit the first time: they build a great-looking piece, do a quick test at home, decide everything is fine, and then discover at hour three of a convention that a strap has loosened, a Velcro patch has separated, the inside of the helmet is a heat trap, and their knees hurt because the shin guards are interfering with normal gait.
None of this is inevitable. All of it is preventable if you've tested the right things before you go.
The principle to internalize: your convention test is not the convention. Your living room is the convention test.
Before You Leave Home: The Pre-Con Checklist
Run through this the week before the event, not the night before.
Wear test:
- Put on the complete armor and wear it for at least two hours without taking anything off
- Walk up and down stairs
- Sit in a standard chair and stand back up
- Reach overhead (important for shoulder pauldrons)
- Eat and drink in the costume
- Note anything that rubs, pinches, loosens, or restricts
Structural check:
- Tug on every strap and Velcro patch harder than you think you need to
- Check all adhesive joints by applying moderate pressure and testing for flex
- Check all painted surfaces for any areas where the paint looks ready to chip or lift
Heat check:
- Wear the full costume in a warm room or outside if weather permits
- Identify the hot spots before you're on a convention floor with no obvious place to escape
Mobility check:
- Walk through narrow doorways with your full width (pauldrons and chest)
- Practice getting through turnstiles, elevator doors, and crowd situations
Anything you discover in this test is still fixable. On the day itself, it isn't.
What to Pack
The repair kit. This is non-negotiable if you're wearing armor. Pack it in a small bag you can keep with a handler or in a bag at your hotel room. At minimum:
- Industrial Velcro strips (pre-cut, with peel-and-stick or pre-applied Weldwood Contact Cement)
- Starbond super glue (small bottle) for fast structural bonds in a pinch
- Duct tape (get the good stuff, matte black and matte grey hide under most armor)
- Safety pins (multiple sizes)
- Needle and thread
- Spare buckles or snap hardware if your build uses them
- Scissors or a small knife
Comfort items:
- Blister pads and athletic tape for anywhere straps contact skin
- Body powder or anti-chafe stick for high-friction areas
- Moisture-wicking underlayer if you're not already wearing one
- Small battery-powered personal fan if your build has enclosed areas
Logistics:
- A tote bag or cart for carrying the armor if you need to partially disassemble for transport
- A compact mirror to check the back of your costume and spot repairs
- Phone charger; you'll be taking and receiving more photos than expected
Heat Management
Heat is the thing that ends more armor cosplays early than any structural failure.
The physics are straightforward. Your body generates heat. Your armor, depending on material, either traps it or lets it escape.
EVA foam is an insulator by nature. Closed-cell foam does not breathe. A foam torso piece, helmet, or enclosing piece will accumulate heat quickly. Foam builds in enclosed environments like indoor convention halls can become genuinely uncomfortable within an hour or two. A foam and leather lining on contact surfaces helps with comfort but does not address the insulation problem.
Thermoformed ABS is a hard plastic with no insulating properties of its own. It doesn't trap heat the way foam does. Air can circulate between the ABS piece and the body (especially important for chest and back pieces worn over a bodysuit). ABS is comfortable to wear indoors and outdoors for full convention days; this is one of the reasons we use it for our armor at XposedDesigns.
3D printed armor at high infill is effectively solid plastic. Fully enclosed printed helmets and torso pieces with resin coating become extremely hot quickly. If you're in full printed armor, heat management needs to be part of your build plan from the start.
Practical heat management regardless of material:
- Wear a moisture-wicking base layer, never cotton
- Drink water consistently throughout the day; you'll sweat more than you realize
- Plan for shade and cooling breaks if you're at an outdoor event
- Identify the nearest exit to outside from your main convention areas in advance
- Know where the medical station is; heat-related issues are the most common medical event at large conventions
Mobility Planning
Conventions are not static environments. You'll spend most of your time in motion, in crowds, in awkward spaces.
Doorways and crowds: Know the widest point of your costume. Shoulder pauldrons are the most common culprit. Practice navigating through narrow spaces at home. At the convention, turn sideways early when approaching tight spaces; don't force it.
Sitting: Test this at home with a chair that approximates convention seating (metal folding chairs, not your couch). Thigh armor must allow the hips to flex. Shin and knee pieces must allow the knee to bend past 90 degrees for sitting. If they don't, you're standing through every panel you attend.
Restroom access: Figure this out before you leave home, not in a convention center bathroom line. Know which pieces need to come off and in what order.
Photography: You'll be stopped for photos frequently. Know what your best angles are, what poses you can hold for 30 seconds, and how to quickly reset to neutral without losing a piece.
Quick-Release Design
If you haven't built yet, design for dismantling. If you're building pieces that can be quickly removed individually without taking down the whole suit, you give yourself options on a long day.
Industrial Velcro allows quick detachment and reattachment with no tools. Snap fasteners give a positive lock that you can undo in seconds. Magnetic closures are the fastest option for smaller accent pieces.
Design the suit so you can remove problem pieces without a 20-minute disassembly. The piece that was causing a hot spot or chafing can come off for an hour without sacrificing the rest of the look.
Photography at Conventions
Armor cosplay photographs better when you apply a few basic principles.
Find light. Convention floors are often lit from directly above, which flattens surfaces and kills the depth of armor detail. Find windows, open doorways, or venue areas with angled natural light for your best shots.
Use contrast. Solid-color or neutral backgrounds make armor read more clearly in photos. Blank walls, architectural features, and outdoor spaces work better than busy crowds.
Hold a pose. Give photographers a moment to compose before you move. A slight turn of the hips and shoulders creates more visual depth than standing square-on.
Weathering reads at distance. If you've put weathering work into your armor, it reads best in photos taken from 6 to 10 feet away, not up close. Communicate this to photographers.
Emergency Repairs On-Site
Things will break. Here's how to handle the most common failures quickly.
Velcro separation: Clean the surfaces of both sides with a damp cloth if accessible. Press firmly and hold for 30 seconds. If the adhesive backing has failed, your repair kit's pre-adhesive Velcro is the solution.
Snap or buckle failure: Safety pins through the same attachment points, run through the bodysuit fabric, hold the piece while you move to a quieter area for a proper fix.
Paint chip: Duct tape in a matching color on the inside of the piece holds it together until you're home. Don't try to paint at a convention.
Strap failure: Duct tape as a temporary structural member, safety pins through bodysuit fabric as a load-bearing attachment. Neither is elegant; both work well enough to finish the day.
Piece separation (adhesive joint): Super glue in the repair kit handles small joint separations in 60 seconds. Press and hold. Don't apply where the pieces will flex under wear load; that bond will fail again.
The goal for a convention day is to be so well-prepared that none of the emergency section above is relevant. The builders who have the best convention experiences are the ones who wore their costumes hard at home before anyone else saw them.
