How to Attach Cosplay Armor to a Bodysuit Without the Straps Showing

You spent weeks building and painting your armor. It looks incredible on the workbench. You put it on for the first time, and a web of visible elastic straps, buckles, and safety pins ruins the whole effect.

This is one of the most common frustrations in armor cosplay, and it's almost entirely avoidable with the right attachment strategy going in. We hear from customers about this all the time, often a week before the convention. The good news: once you understand your options, hiding the hardware is not complicated. It just requires a little planning before you start drilling holes and gluing things together.

This guide covers five main attachment methods, how to combine them intelligently across a full suit, and some special considerations for ABS armor specifically.

Before you reach the attachment phase, make sure painting is fully complete and sealed, you don't want to be working adhesives or drills around uncured paint. Why Visible Straps Ruin an Otherwise Great Cosplay

Armor cosplay works because it creates the illusion of something: a war-worn soldier, a power-armored vault dweller, a Daedric champion. That illusion depends on the viewer's eye traveling across the costume and not snagging on anything that breaks the reality.

Visible straps break it every time. They read immediately as "costume" rather than "armor." They draw the eye to the mechanics of how the thing is held together, which is the exact opposite of what you want. And in photos (where most of your documentation and competition entries will live), they're almost impossible to retouch out cleanly.

The other problem is functional: many attachment methods that look fine in your living room become an issue after six hours on a convention floor. Straps loosen. Safety pins pop. Double-sided tape fails in the heat. Planning for an all-day wear scenario, not just a quick mirror check, is what separates attachment systems that work from ones that fail publicly.

Here's what actually works.


Method 1: Industrial Velcro (Hook and Loop)

Velcro is the workhorse of cosplay attachment, and when you use the right grade of it, it's genuinely reliable.

The critical word is industrial. The thin, lightweight Velcro sold in fabric stores is made for light-duty applications like clothing closures. It'll hold a shirt pocket flap. It will not reliably hold a shoulder pauldron through a full convention day. Industrial-grade hook-and-loop fasteners (the kind sold for heavy-duty applications like carpet installation or tool mounting) are a completely different product. They're stiffer, thicker, and dramatically stronger.

How it works: Attach the hook side to the inside face of your armor piece and the loop side to the corresponding position on your bodysuit. For ABS armor, Weldwood Contact Cement or a flexible epoxy bonds the hook side to the plastic securely. On the fabric side, sewing down the loop patch is more durable than any adhesive on fabric.

Best for: Chest plates, back panels, thigh armor, shin guards, any piece with a reasonably flat back face and a corresponding large flat area on the bodysuit. Velcro handles the repeated on/off cycles of convention life better than most alternatives. It's the method we use on most of our assembled kits.

Pros:

  • Strong and reliable at industrial grade
  • Easy on/off without tools
  • Adjustable, reposition the bodysuit patch if alignment isn't perfect
  • Hides completely under the armor piece

Cons:

  • Requires enough flat contact area to get a solid bond (not great for small, curved, or irregular pieces)
  • Can snag on other fabric if the armor is removed mid-day
  • Does not look great if the edge of the Velcro is visible from the side

Method 2: Snap Fasteners

Heavy-duty snaps (the kind used in outdoor gear and motorcycle jackets) give you a clean, positive attachment point with a satisfying click and zero visible hardware when the armor is worn.

How to install: Mark your attachment points on both the armor piece and the bodysuit. On the ABS side, drill a small hole through the plastic at each snap location and install a through-bolt snap (or use a snap with a backing plate if you'd rather not drill through). On the bodysuit side, install the mating snap half using a snap-setting tool, it's a small investment that makes clean installations much easier.

Best for: Smaller pieces that need frequent, clean on/off access. Snap closures work particularly well for forearm armor, knee cops, and collar/neck pieces where the attachment point can be positioned at an edge that's hidden by the armor's natural overlap.

Pros:

  • Very clean, minimal hardware footprint
  • Positive attachment, you feel it lock in place
  • Faster than Velcro for repeated on/off

Cons:

  • Requires drilling into the armor (irreversible, plan carefully)
  • Point loads, all the holding force is at a few small points, which can stress the plastic if the piece is heavy
  • Requires precise alignment; mating snaps need to hit exactly

Method 3: Rare Earth Magnets

Neodymium magnets are underused in cosplay strapping and genuinely impressive when applied correctly. They're invisible, create no visible hardware at all, and can handle more weight than most people expect from something so small.

How it works: Embed one magnet in or behind the armor piece and attach the mating magnet to the bodysuit (sewn into a small fabric pocket works well). When the armor piece approaches the bodysuit, it snaps into position automatically and holds there through the magnet pair's pull force.

Magnet placement strategy: The magnets need to be close enough to the surface that the pull force isn't significantly reduced by distance. For ABS, you can epoxy a magnet to the inside face of the armor piece, or countersink a recess and epoxy it flush. On the bodysuit side, a small sewn pocket positions the mating magnet accurately and keeps it from wandering.

Weight limits: This is where you need to be realistic. A single N52 neodymium magnet pair (roughly 3/4" diameter) will hold a few pounds reliably when the pull direction is perpendicular to the surface. Shear forces (where the armor slides sideways rather than pulling straight away from the body) are its weakness. For heavier pieces, use multiple magnet pairs rather than one large magnet.

Best for: Smaller accent pieces, shoulder caps, light forearm pieces, accessories attached to the main armor. Not ideal as the sole attachment method for heavy chest plates.

Pros:

  • Completely invisible, no hardware, no stitching visible through bodysuit
  • Self-aligning, armor "finds" its position
  • No drilling required on the armor piece (surface mount is sufficient)

Cons:

  • Weight limits require multiple pairs for anything substantial
  • Can attract metal hardware on other costume elements
  • Requires careful placement to avoid pieces slipping under shear load

Method 4: Internal Harness System

For heavy armor pieces (large chest plates, full back panels, complex shoulder assemblies), the right answer is often a structured harness that you wear under the bodysuit, with the armor attaching to the harness rather than directly to the fabric.

How it works: A hidden harness is essentially a load-bearing undergarment. Think of it as the scaffolding that the visible costume hangs from. The harness itself is made from nylon webbing, adjustable buckles, and D-rings (the same hardware used in hiking and rigging gear). It distributes the weight of the armor across your shoulders, chest, and back rather than concentrating it on a few attachment points in thin fabric.

Building a basic hidden harness:

  1. Start with a vest-style base layer, a mesh undershirt or a simple nylon vest cut to fit your torso
  2. Sew or rivet nylon webbing channels across it at the load-bearing points (shoulders, across the chest, across the back)
  3. Add D-rings or lacing points at positions that correspond to attachment hardware on your armor pieces
  4. Wear the harness under your bodysuit; run small attachment loops through the fabric at the attachment points (a small slit in the bodysuit fabric, reinforced with a grommet, is clean and invisible under the armor)

Best for: Chest and back armor, large shoulder pauldrons, anything that weighs more than a pound or two, and multi-day convention builds where you need consistent support across long wear hours.

Pros:

  • Handles the heaviest armor pieces reliably
  • Distributes weight comfortably across the body
  • Attachment points are completely invisible under the armor
  • The most stable method for full suits

Cons:

  • Takes the most time and skill to build
  • Adds a layer under the bodysuit (consider this in your layering and heat plan)
  • Needs to be custom-fitted to your body

Method 5: Sewing Armor Directly to the Bodysuit

The simplest method is sometimes the right one. For lightweight pieces (small forearm segments, thin shin details, collar elements), sewing the armor directly to the bodysuit through pre-drilled holes is fast, clean, and very secure.

When this works: This method is best suited to pieces that are light enough that the bodysuit fabric can carry the load without distorting or tearing. Thin, small armor segments that lie flat against the body and don't experience much leverage or pull are good candidates. Large, heavy, or protruding pieces will stress the fabric and eventually cause failure, or, worse, visible puckering of the bodysuit around the attachment points.

How to do it: Drill small holes through the armor at attachment points, then use a thick upholstery thread or a thin nylon cord to sew through the holes and through the bodysuit fabric (use a curved needle for hard-to-reach angles). Tie off securely on the inside. For a cleaner look, use a small washer on the backside of the plastic to prevent the thread from pulling through.

Pros:

  • Fast and tool-light
  • No additional hardware required
  • Very secure for appropriate pieces

Cons:

  • Not suitable for heavy pieces
  • Difficult to remove for washing or repair without cutting thread
  • Attachment is permanent, plan the position carefully before committing

Combining Methods for a Full Suit

No single method is right for every piece on a full suit. The professional approach is to match the attachment method to the demands of each specific piece.

Here's a practical breakdown by body zone:

For a complex full suit, plan your attachment system on paper before you start installing hardware. Draw a diagram of the suit with each piece labeled, note the weight and the movement demands at that position, then assign your method. Changes are much easier to make on paper than on a finished painted piece.


Special Considerations for ABS Armor

ABS plastic handles all of these attachment methods well, but there are a few material-specific notes worth keeping in mind.

Drilling into ABS: ABS drills cleanly with standard twist drill bits. Use slow to moderate speed and let the bit do the work, forcing it fast generates heat that can melt or craze the plastic around the hole. A drop of cutting oil helps. Drill into a scrap piece first to confirm your bit size before committing to the finished armor.

Adhesives on ABS: Not all adhesives bond to ABS reliably. Weldwood Contact Cement (solvent-based, not water-based) bonds well for flexible attachment points like Velcro. Starbond epoxy or a similar two-part epoxy works well for rigid applications (attaching Velcro backing, mounting magnet housings). Cyanoacrylate (super glue) will bond but is brittle and prone to popping under flex or shear load; use it only for low-stress applications. Hot glue does not reliably bond to ABS and is not recommended for structural attachment points.

Weight distribution: ABS is denser than EVA foam, which means finished pieces weigh more. This is actually an advantage (ABS armor has satisfying physical presence), but it does mean your attachment system needs to be sized for the actual weight. Weigh your finished pieces before planning your attachment hardware and choose accordingly.

Painted surfaces: Install attachment hardware after painting is complete and fully cured, not before. Adhesives over paint have weaker bonds than adhesives directly to plastic. If an attachment point is in a location that will be visible when the armor is off, plan for that in your paint masking.
