How to Size and Scale Cosplay Armor for Your Body

Fit is the part of armor cosplay that doesn't get talked about until something goes wrong. You build your pieces, paint them beautifully, put them on for the first time, and find that the chest plate rides up, the shoulder pauldrons are two inches too wide, or the thigh armor gaps awkwardly at the joint. At that point, your options are limited and none of them are fun.

Sizing and scaling armor correctly is much easier to get right at the beginning than to fix at the end. This guide covers the measurements you need, how to think about scaling pieces for different body proportions, and how to adjust kit pieces to get a precise fit.


Why Fit Gets Ignored

Most cosplay tutorials focus on fabrication and painting. Fit is assumed to work itself out. It often doesn't.

The problem is that armor pieces have to do two things at once: look right proportionally from the outside, and fit a specific body correctly from the inside. Those two requirements are in tension. A chest plate that looks perfectly proportioned on a 6'2" reference character may look undersized on a broad-shouldered builder, or may gap at the edges on a narrower frame.

Foam is somewhat forgiving on this front because it's flexible. Thermoformed ABS is rigid, which is most of what makes it better for convention use, but rigidity means there's no flex to compensate for a poor fit. What you cut is what you wear.

The good news: sizing is not complicated. It just requires taking the right measurements before you start and applying them deliberately.


Measurements to Take Before You Build

Take these measurements before you modify any kit pieces or finalize any cutting. You'll want a flexible measuring tape and ideally a second person to help with back measurements.

Torso measurements:

  • Chest circumference (at the widest point, usually across the nipple line)
  • Back width (shoulder blade to shoulder blade across the upper back)
  • Torso length (base of the neck to the top of the hip bone, front and back)
  • Waist circumference (at the narrowest point)

Shoulder and arm:

  • Shoulder width (tip of one shoulder to tip of the other, across the back)
  • Upper arm circumference (at the bicep)
  • Forearm circumference (at the widest point)
  • Elbow-to-wrist length (for forearm guards)
  • Shoulder-to-elbow length (for upper arm pieces)

Leg:

  • Thigh circumference (at the widest point)
  • Knee circumference
  • Calf circumference (at the widest point)
  • Knee-to-ankle length (for shin guards)
  • Hip-to-knee length (for thigh armor)

Head (for helmets):

  • Head circumference (measured just above the ears and across the forehead)
  • Head height (top of skull to chin)
  • Face width (temple to temple)

Write these down. They're the reference you'll return to throughout the build.


How Thermoformed ABS Scales

Thermoformed ABS pieces are formed to a specific shape during manufacturing. That shape is fixed; you can't reshape it without heat. What you can adjust is the trim: how much material remains at the edges.

Most thermoformed armor kits ship with some extra material at the edges, specifically so builders can trim pieces to their specific measurements. You're not expected to take a finished edge as-is. Check the edges of your pieces before you assume the size is fixed.

For fit adjustment with ABS:

Trimming: Use a rotary tool, jigsaw, or aviation snips to reduce a piece. ABS cuts cleanly at slow to moderate speeds. Mark your cut line with a paint marker before cutting, and cut slightly outside the line, then sand or file to the final edge.

Extensions: If a piece is too small, you can add extensions by bonding additional ABS sheet to the back of an edge with Weldwood Contact Cement or Starbond epoxy, then reshaping the extension to blend. This is more work but completely doable.

Shimming: For pieces that need to sit slightly further from the body or bridge a gap, thin ABS sheet or craft foam bonded to the back creates a standoff. Useful for shoulder pieces where the pauldron needs to clear the arm joint.

The general rule: plan for trimming (easier), design extensions strategically (more work), and use shims only where you've measured and confirmed they're the right solution.


Scaling for Different Body Types

Reference characters in games and film are rarely built like average people. They're often taller, broader in the shoulders, more barrel-chested. Armor designed to look proportional on those proportions can look different on a builder who is shorter, slighter, or carries different proportions.

For taller or longer-limbed builders: Limb armor (forearm guards, shin guards) may need vertical extensions at the wrist or ankle edges to give full coverage. Torso pieces may need to be worn lower to cover the full torso length, which can cause other fit issues at the shoulder. Plan for this before you start strapping.

For shorter builders: Torso pieces may overlap the hip more than intended. Trimming the bottom edge of a chest plate is usually straightforward. Scaling limb pieces shorter requires cutting from the middle of a piece rather than the edge; this is more involved and worth planning carefully before cutting.

For broader builders: Chest and back plates have a maximum interior width determined by the form. If a piece is too narrow to wrap around the torso, extensions at the side edges are the solution. For shoulder pauldrons, the joint clearance may need adjustment.

For narrower builders: Pieces that are too wide can be trimmed at the edges, but be aware that narrowing a pauldron changes how it sits on the shoulder and may require adjusting strap positions.

The approach in all cases: measure the piece interior against your body measurement, calculate the difference, and plan your modification before you touch a tool.


Fitting Multiple Pieces Together

Individual piece fit is only half the problem. Pieces on a full suit also have to work together at joints. A chest plate that fits perfectly in isolation may still interfere with shoulder movement if the pauldron is positioned incorrectly relative to it.

Test fit before you paint. Assemble all your pieces at the raw stage, put them on together, and move around. Can you raise your arms? Can you walk comfortably? Can you sit? Convention floors require all three.

Map the joints specifically. Shoulder-to-chest, thigh-to-hip, shin-to-thigh: each joint needs to allow the range of motion you'll actually use. Stand, walk, sit, and if your character involves any poses you'll be holding at the con, try those too.

Allow clearance at joints. Rigid pieces need gap clearance to not grind against each other during movement. A 10–15mm gap at each joint is a reasonable starting point; adjust based on your range of motion test.


The Mock-Up Approach

If you're nervous about cutting into finished pieces, or if your measurements suggest significant modifications, building a mock-up is worth the time.

A fitting mock-up uses inexpensive craft foam cut to the approximate shape of each armor piece, sized to your measurements. Put the foam mock-up on your body and assess: does the sizing feel right? Does it interfere with any joints? Where do the edges fall?

Once the mock-up feels right, use it as a cutting template for your actual material. You've done the trial-and-error on cheap foam and can proceed with confidence on the ABS.
